Screen Printing vs. Embroidery vs. DTF vs. Dye Sublimation: How to Choose

Most articles comparing decoration methods are written by companies that don't own any of the equipment. They broker your job out to whichever contract shop is cheapest that week, which means their "comparison" is really a description of what their vendors happen to offer.

We run screen printing, embroidery, and DTF in-house at our own shop in Texas, and we produce dye sublimation through a production partner we have used for years. That means we have no incentive to steer you toward one method over another, and it means the numbers below come from jobs we actually run rather than a supplier's sell sheet.

If you only read one row, read the last three. Fabric compatibility and hand-feel are what actually disqualify a method - cost differences you can negotiate around, physics you can't.

Screen printing

Ink is pushed through a fine mesh stencil onto the garment, one screen per color, then cured with heat. It's the oldest method here and still the default for volume.

Where it wins. Cost per piece drops sharply as quantity rises, because the setup work is fixed. Burn the screens once, print 500 shirts, and the setup cost per shirt becomes rounding error. For a company t-shirt in one or two colors at a few hundred pieces, nothing else comes close on price. The finish is also what most people picture when they picture a printed tee - durable, slightly soft, correct-looking.

Where it fails. Every color needs its own screen, and every screen costs money and press time. A four-color design carries four setups. That's fine across 500 shirts and brutal across 24. Photographic images and gradients are possible through halftone simulation but rarely worth it - that's what DTF is for now.

The honest threshold: screen printing usually becomes the cheapest option somewhere around 48–72 pieces for a one- or two-color design. Below that, look at DTF. We walk through where exactly the lines cross in our breakdown of what custom shirts actually cost.

Embroidery

Thread is stitched directly into the fabric by a machine following a digitized file. Cost is driven by stitch count, not color count - a dense logo costs more than a sparse one of the same size.

Where it wins. Perceived value, straightforwardly. An embroidered logo on a polo reads as a real uniform in a way a printed one doesn't, and the difference is obvious to anyone who sees it. It's also the most durable option on this list - thread doesn't crack, peel, or fade the way ink can, and embroidered garments survive industrial laundering. On caps, jackets, bags, and fleece, it's often the only method that works well at all.

Where it fails. Fine detail. Thread has a minimum practical width, so small text, thin lines, and tight gradients turn to mush. If your logo has 6pt type or a hairline rule, it will need simplification before it can be stitched - our art team does this routinely, but you should expect it rather than be surprised by it. Embroidery is also the wrong call on lightweight tees, where dense stitching puckers the fabric and feels heavy.

DTF (direct-to-film)

A design is printed onto a PET film in full color, coated with adhesive powder, cured, and then heat-pressed onto the garment. It's the newest method here and it has genuinely changed what's economical at low quantities.

Where it wins. No setup cost and no color limit. A twelve-color photographic design on six shirts costs almost the same per piece as a one-color design on six shirts - a sentence that would have been nonsense fifteen years ago. It also bonds to nearly any fabric: cotton, polyester, blends, performance fabrics, even nylon in many cases. For small runs, complex artwork, one-off samples, or reorders in odd sizes, it's usually the right answer.

Where it fails. Cost per piece doesn't drop much with volume, because there's no fixed setup to amortize. At 300 pieces, screen printing will beat it clearly. There's also a thin film layer you can feel - modern DTF is dramatically softer than the heat transfers of a decade ago, but it isn't invisible the way a good waterbased screen print or a sublimated garment is. On very large prints, some people notice.

Common misconception: DTF is not the same as the peeling vinyl-look transfers you remember from cheap 2000s merch. Different chemistry, different result. Dye sublimation

Heat converts solid dye directly into gas, which bonds with polyester fibers at a molecular level. The dye becomes part of the fabric rather than sitting on top of it.

Where it wins. There is no hand-feel at all - none, not "very light." You cannot feel a sublimated print because there's nothing on the surface to feel. It won't crack, peel, or fade for the life of the garment. It also enables true all-over printing, edge to edge and seam to seam, which no other method on this list can do. For team uniforms, performance wear, and jerseys, it's the standard for good reason.

Where it fails. Two hard constraints, and neither is negotiable. First, it only works on polyester - cotton fibers won't accept the dye. Second, it only works on light fabrics, because you're adding color, not opacity. You cannot sublimate white ink onto a navy shirt. Physics, not policy.

Full-coverage sublimation also generally requires cut-and-sew production - printing the panels before the garment is assembled - which extends lead times relative to decorating a blank.

How to actually decide

Work through it in this order. The first question that gives you a hard answer usually settles it.

1. What's the garment? Cap, jacket, or bag → embroidery, almost by default. Light polyester athletic wear with all-over art → dye sublimation. Everything else stays open.

2. What's the quantity? Under 24 → DTF. Over 150 with simple art → screen printing. In between, it depends on color count and gets worth a real quote.

3. How complex is the artwork? Photographic, gradient-heavy, or more than six colors → DTF, regardless of quantity, unless you're in the many hundreds. One or two flat colors → screen printing.

4. What impression does it need to make? Staff uniform, client-facing team, executive gift → embroidery. Giveaway, event tee, spirit wear → printed.

5. How will it be washed? Industrial laundering or daily wear for years → embroidery or sublimation. Normal home laundry → any of them hold up fine.

FAQ

What's the cheapest way to print custom shirts?

For quantities above roughly 72 pieces with a one- or two-color design, screen printing is almost always cheapest per piece. Below about 24 pieces, DTF is cheaper because it carries no setup cost. Between those numbers, it depends on how many colors are in the design - each additional screen color pushes the crossover point higher.

Is DTF better than screen printing?

Neither is better; they solve different problems. DTF wins on small runs and complex, multi-color artwork because it has no setup cost and no color limit. Screen printing wins on large runs and simple artwork because its setup cost spreads across more pieces and its per-piece cost drops. A shop that runs both will recommend based on your quantity and art, not on which machine is idle.

Why does embroidery cost more than printing?

Embroidery pricing is driven by stitch count, and a typical left-chest logo runs somewhere between 5,000 and 15,000 stitches - each one placed individually by the machine. That's more machine time per garment than pulling ink through a screen. There's also a one-time digitizing charge to convert artwork into a stitch file. In exchange you get a more durable decoration and a noticeably more premium look.

Can you print on polyester and performance fabrics?

Yes. DTF bonds well to polyester, blends, and most performance fabrics. Dye sublimation is designed specifically for light-colored polyester. Screen printing works on polyester too, but requires low-cure inks and careful handling to prevent dye migration, where the garment's own dye bleeds into the print. What's the minimum order for custom apparel?

It depends on the method. DTF minimums are 1 piece, screen printing 24 pieces, embroidery 12 pieces, and dye sublimation 12 pieces. Full detail is in our guide to minimum order quantities.

Which method lasts the longest?

Dye sublimation and embroidery, for different reasons. Sublimated dye is bonded into the fiber itself, so there's physically nothing to crack or peel. Embroidery thread is mechanically stitched through the fabric and survives industrial laundering. A properly cured screen print will comfortably outlast normal use of the garment; DTF is durable under home laundry but is the most sensitive of the four to high heat in a dryer.
